Why Cooling Tower Condition Drives Chiller Energy Use

A cooling tower cools the condenser water that serves the chillers. If the tower is fouled, scaled or poorly balanced, the condenser water returns warmer, condensing pressure rises and the chiller compressors work harder to deliver the same cooling. Scale that builds up in the tower usually also builds up inside the chiller’s condenser tubes, cutting heat transfer further. Good tower maintenance is therefore one of the cheapest ways to lower a plant’s kW per ton.

Water Treatment: The Three Problems to Control

1. Scale

As water evaporates, dissolved minerals concentrate. Without control, they deposit as scale on fill, nozzles and condenser tubes. Treatment programs control this with blowdown (bleed-off) based on conductivity, plus scale inhibitors dosed to match the make-up water chemistry.

2. Corrosion

Warm, oxygen-rich water corrodes steel piping, tower basins and heat exchangers. Corrosion inhibitors, correct pH control and corrosion coupons to monitor results are standard parts of a program.

3. Biological growth and Legionella

Cooling towers create warm, wet conditions where algae, biofilm and bacteria such as Legionella can grow, and drift can carry droplets into the air. A sound program includes biocide dosing, regular microbiological testing, effective drift eliminators and a written water management plan with clear responsibilities.

Cooling Tower Maintenance Checklist

Weekly or monthly

  • Check water treatment dosing equipment, chemical stock and controller readings (conductivity, pH).
  • Inspect the basin for sludge, sand and debris; check make-up float valves and overflow.
  • Check fan motor, belts or gearbox, vibration and unusual noise.
  • Inspect spray nozzles and distribution for blockages and even flow.
  • Review water test results with the treatment specialist.

Quarterly

  • Clean strainers and inspect drift eliminators.
  • Check gearbox oil level and condition; lubricate bearings.
  • Inspect fill for scaling, sagging or damage.
  • Verify VFD operation and fan staging in the BMS.

Annually (or as required)

  • Drain, clean and disinfect the tower according to the water management plan.
  • Inspect structure, casing and basin for corrosion and leaks; repair coatings.
  • Replace damaged fill and drift eliminators.
  • Balance water flow between cells and check approach temperature against design.

Higher wet-bulb temperatures reduce how cold the tower can make the water, so towers must be sized and maintained for real local design conditions. Salt-laden air also speeds up corrosion of steel components and fan motors.

Water cost and availability

Make-up water can be expensive or limited. Running at the highest safe cycles of concentration, fixing overflow and drift losses, and metering make-up and blowdown helps reduce consumption without risking scale.

  • Fill is heavily scaled or collapsed and the approach temperature cannot be recovered.
  • The casing or basin is badly corroded and leaking.
  • Fans run at fixed speed with no VFD, wasting energy at part load.
  • The plant has been expanded and the towers are undersized.
